Types of Wire Terminals: A Complete Guide to Crimp Terminals

Wire terminals are the metal components crimped onto stripped wire ends to create reliable electrical connections. The terminal type determines how the wire connects to its destination — whether a stud bolt, screw terminal, connector housing, or another wire.

Choosing the right terminal affects connection reliability, ease of assembly, maintenance accessibility, and vibration resistance. This guide covers the major terminal types used in wire harness manufacturing.

Open Barrel vs Closed Barrel

Before discussing individual types, it helps to understand the two fundamental barrel designs:

Open barrel terminals have exposed wings that wrap around the conductor when crimped. They use a B-crimp or F-crimp profile and are the standard for automotive and electronics connector systems. These are the terminals processed by crimping applicators on bench presses.

Closed barrel terminals have a fully enclosed cylindrical barrel. The wire inserts into one end and the barrel is compressed from outside using oval, hexagonal, or indent crimp dies. Common for power cable lugs and ring/spade terminals.

1. Ring Terminals

A circular lug with a closed loop that slips over a stud bolt and is secured with a nut. The closed loop keeps the terminal captive even if the fastener loosens — a critical safety feature in vibrating environments.

Stud sizes: #6 (3.5mm), #8 (4.2mm), #10 (4.8mm), 1/4“ (6.3mm), 3/8“ (9.5mm)

Applications: Ground connections, battery and power distribution, engine bay wiring, solar inverter wiring, mining equipment, marine installations.

Crimping: Closed barrel — requires oval or indent crimp dies. 80-90% barrel fill ratio target.

Key advantage: Cannot slide off under vibration. Required by mining and heavy equipment standards for all vibrating installations.

2. Spade (Fork) Terminals

An open-ended U-shape that slides under a loosened screw without removing the fastener completely. Faster to install and remove than ring terminals.

Applications: Control panels, terminal strips, relay connections, service-accessible equipment where frequent connection/disconnection is needed.

Crimping: Same as ring terminals — closed barrel with oval or indent crimp dies.

Limitation: Can slide off if the fastener loosens under vibration. Not suitable for safety-critical or high-vibration applications — use ring terminals instead.

3. Blade / Quick-Disconnect Terminals (FASTON)

A flat blade (male tab) that slides into a matching receptacle (female). Globally standardized widths enable interchangeability across manufacturers.

Standard widths: 2.8 mm, 4.8 mm, 6.3 mm

Color coding (FASTON): Yellow 26-22 AWG, Red 22-18 AWG, Blue 16-14 AWG

Applications: Switch and relay connections, motor and solenoid leads, appliance internal wiring, single-wire inline disconnects.

Crimping: Available in both open and closed barrel variants. Open barrel types use side-feed or end-feed applicators on bench presses.

Limitation: Can back out under severe vibration without a locking tab. No keying or polarization — can be mated in either orientation.

4. Pin Terminals

Flat or round pins that push into female receptacles or connector housings. The workhorses of multi-pin connector systems used in automotive and electronics.

Applications: Automotive ECU connectors, multi-pin connector housings (Molex, TE/AMP, Yazaki, JST, Deutsch), signal and power distribution.

Crimping: Open barrel — precision crimping on bench presses with crimping applicators. Terminal-specific dies required. Crimp height tolerances as tight as +/-0.05 mm for automotive applications.

Major terminal families: Metri-Pack (280, 480, 630), Micro-Fit, Mini-Fit, DT/DTM/DTP (Deutsch), XH/PH/VH (JST).

5. Butt Splice Connectors

Barrel-shaped terminals that join two wire ends inline. Both stripped wire ends insert from opposite sides and are crimped simultaneously.

Applications: Wire-to-wire splicing, harness repair, extending wire length, waterproof joins (heat-shrink type with adhesive lining).

Crimping: Closed barrel — requires two crimps (one for each wire). Each side must achieve 80-90% barrel fill.

Variants: Non-insulated, nylon-insulated, heat-shrink insulated (provides waterproof seal when heated).

6. Ferrule (Bootlace) Terminals

Thin copper tubes crimped onto the stripped end of stranded wire. Ferrules consolidate loose strands into a solid pin shape for clean insertion into spring-cage or screw-type terminal blocks.

Applications: DIN-rail terminal blocks, PLC wiring, industrial control cabinet assembly, switchboard builds.

Crimping: Dedicated ferrule crimping tools that produce a square or hexagonal profile. Only for stranded wire.

Regulatory note: Many standards (AS/NZS 3000, DIN 46228) require ferrules when connecting stranded conductors to screw-type terminals to prevent strand splaying.

7. Bullet (Snap-Plug) Terminals

Cylindrical male plugs that snap into matching female bullet receptacles. The round profile sheds water better than flat quick-disconnect terminals.

Applications: Motorcycle and powersport wiring, marine lighting circuits, single-wire inline disconnects where water exposure is a concern.

Crimping: Closed barrel — indent or oval crimp.

Wire Gauge Color Coding

Insulated crimp terminals follow a universal color code by wire gauge range:

Important rule: Never mate tin-plated terminals with gold-plated receptacles (or vice versa). Dissimilar metals create galvanic corrosion that degrades the connection over time.
